So I've been lurking E-Bay for about a year looking for a long thin intercooler. I need one that about 10"x30" with 3" inlets. I've found some near that size, but they're always 2 1/2" inlets.
So here's my question, it looks like these things taper down into the 2 1/2 inlets, and the casing itself is 3" thick. So would it be easy to cut one of these and weld on some 3" tubes?

I'm sure it wouldn't be too difficult...

Get a custom made one.

Are you set on those dimensions, even custom made will be a hefty price for such a core. I think your car is a good candidate for a V-mount set up, if you can guide the air to it.

What's a v-mount setup?
Nothing custom, too much money. This will be a home made E-Bay intercooler setup. The hot air doesn't care how much money I spend. I spend the bucks on stuff that matters, like name brand heads and pistons. When it comes to things like intercoolers and headers I'm a cheap ass.

Dude call procharger and ask them for the dimensions for their sn 95 3 core intercooler. Mine was about hte same dimensions you are looking for and had 3" flanges. Also it would be really easy to have the 2.5" flanges cut and replaced with 3" flanges. Good luck and get your little ass to a dyno. I'm tried of listening to the 700rwhp bullshit.
Ben, start a pool I got ten dollars on 540 rwhp.

I'll say after he gets the intercooler he'll be around 650rwhp, maybe more.

Who the hell ever said 700 REAR WHEEL HP?! It was 711 at the flywheel, and I agreed that it was prob less.

Check out the images of the cars and there V-mount cooler set up a few pages into it. Your Vette I think could work with a set up like this in the front nose area but I'm not sure what it looks like already under the hood.
Are you sure those dimensions are right. You want only a 10" in length cooler and 30" tall? Sounds backwards to me, 30x10x3 is what your looking for I think iono???

Go to my photos and then you can click to enlarge. Yes, it's my '68. The intercooler dimensions are 27x12.5x3 inches. The Procharger I/C is expensive. Just Google "intercoolers" and you can find some real cheap.

If I put an intercooler right there, my hood will interfere the top of it when it's open and the header to radiator shroud brace will interfere with the bottom of it.
My best shot is behind the front bumper under the headlights. Maybe at an angle.

Stupid question: I'm looking at intercoolers which are pretty big, relatively. 3" openings with a 24" x 12" core, that claim to support up to 400hp.
Is this hp limit BS? Does it mean that with as much air as a 700hp motor will flow that it can't cool that much air at the velocity required? Is it a cfm restriction (seems unlikely since it has 3" openings like my blower outlet)? I would think that as long as the outlets are the correct size it should be fine, although it's maybe not as big as it should be for the cfm demands, but it should still do something substantial right? Better than nothing I would think, and not a restriction.

You can force more air through, but you will not see the same temperature drop and you will see a much bigger pressure drop due to head loss. Also, when you're giveing dimensions please give depth, number of cores, fin count, and type of fin and conduit. A flatter conduit will have more head loss, but will cool better. Obviously a higher per inchfin count will yeild more cooling, likewise more cores equal more cooling.
I don't thing 24" by 12" is enough. You have a D-1sc. That intercooler was smaller than what I had with my P-1sc (3 core ~34" by 10").
Which impeller do you have? I started out with a variable vane P-1R and then replaced it with the straight cut P-1sc.

To quickly answer, YES better than NOTHING!!
Play with this calculator and see what you think about your set up to be.

Like BADD said all those are variables can and will affect your performance, especially with generic ebay coolers.
Take a look at this Spearco, ends look smaller than 3" but that can be redesigned to your liking of course ;)

I think neither compare to a Spearco but that's just me standing behind there rep.
Do you prefer both openings on one end tank like your second link? I can find a Spearco in that style too but if your set on the generics I think you'll be fine but at peak RPM I think you'll find it tapering off if it can't keep up.

Keep in mind that any intercooler will kill off some boost, in my case about 3 lbs. Figure this into the pulley diameter/boost equation. The Procharger intercoolers are said to be fairly efficient. I think I did 14 consecutive pulls last dyno session, (even burning half way through a tie down strap) and the highest bonnet air temps I saw was 120* at 16+ lbs. of boost.

That one might actually work. But is it worth the extra $90 over the one in the first link?
I have about 9" of height under the headlights. But if I tilt the intercooler back at an angle I can fit a 12" one, probably. I'm thinking I'll go with a 12" and lean it back. That wouldn't matter would it?
I don't care where the outlets are. Pipes are all going to be custom anyways.

This one is just as good isn't it? Same dimensions with openings on either side. I offered him $140 to pick it up locally, we'll see what he says. If he goes for it I might pick it up this weekend.

I've got another question and I realize how cheap this makes me sound, but I am serious. Is there any reason this can't be done with plastic pipe? Like PVC? I would think it would be better to keep the heat from the motor out.
I would still prob use metal bends though. I don't think I could keep it mandrel with plastic pieces.

Mmm, my biggest concern in that case would probably be the joints between metal and plastic. They would expand at different rates under heat. I could imagine that the couplings would work loose faster and you could boost leaks.

WOOOOOOW that took me back to my cheapo days. I used PVC pipe on my first Supe, I had those suckers powder coated black LOL and I'll tell you what I never popped one off....EVER. It's cheap and EFFECTIVE, at least for me it was. I was put down by pretty much every dude at any car meet too but meh.....last I checked the pink slip had my name on it not theirs. I'm a bit skeptical if it will work with the pressures being put out from your blower though.
Is it possible to tilt forward? Air will glide through it much easier in that position. When you get all that stuff done make sure you have all the undercover guards bolted up to make sure air gets pushed through it. Air takes the path of least resistance and it ain't your intercooler;)
Edit: I'm still super cheap today:surrender:

I'm cheaper than you I'm sure.
I've thought about the effect of air and tilting it forward, but unfortunately I would have to tilt it back. Still should get more air than a V mount though.

I noticed on the ATI website that their intercoolers are rated at higher hp levels for the size. I think because centrifugal blowers make a lot less heat than Turbos, a smaller intercooler works for more hp.

I think I'm going to go with the monster 4" thick one that's too tall. If these things can cool laying flat in an RX7 or behind a bumper cover in most other cars, mine should do fine working as an air dam.
And I think it would be better to have the bigger one tilted, than the smaller one straight up. I found a shop that will sell me one in LA for about $100 (same as the one I posted for $160), and I just sold my old stock speedo and tach for $100 on CF, so I'm golden. I don't like the idea of paying for car parts with student loans.
